I have used 1/2" marine plywood, covered with plush green outdoor carpet for years on both discos (95 with wilderness rack and 2000 with Safety Devices rack). It is inexpensive, easy to fit and fabricate, non-slip and very comfortable to sit on or pitch a tent. It doesnt warp or overheat and I can mount almost anything, almost anywhere on it using 5/16" or 3/8" t-nuts.

As soon as a can figure out how to post them, I'll put up some images.

If anyone is looking for a CAD drawing of the flooring for the SD Rack for a D1 I have it somewhere. It has the cutouts as well as the break lines. This is the drawings I sent to have my diamond plate cut by a water jet and broken and it fit perfectly.

I can send it as and AutoCAD or PDF format.

Let me know if you are interested. It may take a while to dig it up but I know I still have it.

If you would like a photo of my flooring let me know.

These clamps are similar, if not better, than the ones supplied with the SD flooring.

I think there was a mininum number you can order. Something like 20 in a box, if I remember correctly. Anyhow, check their site if you're interested. Cush-A-Clamps

Do you mind if I ask you for a CAD and PDF copy of the D1 SD floor. I'm assuming this is the SD floor design. I figured for the DII the only difference in dimension would be the dimensions for lenght of the top flooring since the DII rack is longer.

I was only wondering as to why SD made a two level flooring and left the inclined part uncovered. Is it by design (aerodynamics) or just their method to cut cost of production by having to bend the WBP plywood. Has anyone had any wind related problems with the once piece design when driving say in excess of 55-60 mph, like say it pushes down the vehicle like a rear wing spoiler because the inclined part is covered as oppose to a two level one.

What guage did you use?
I got a quote yesterday of about $200 (maybe a little less) for 1/16" thick, with 2 1/2" dia holes punched every 1 1/2' on center for each of the front to back rails, and 4 holes across each side to side rail. More than I wanted to spend, but it sounds not too bad for some of the prices I've seen people state here.
I'd have to do the notching to fit around each vertical tube.

Don't laugh but...

I got this plastic chicken coop flooring from Mill's Fleet Farm that is absolutely awesome. (I said don't laugh!) It's made of approximately .5"-thick black plastic, in a vertical/horizontal cross pattern (as opposed to diamond-style).

I love it because:
1. It's light as hell.
2. You can walk on it no problem.
3. It lets light through for those of us with sunroofs.
4. It was cheap! Something like $15/sheet.
5. It cuts up easy (for lockdown cutouts on the rack).

I have two sheets interlocked side-by-side across the back section of my rack that fit perfectly with no cutting and are firmly held in place with some HD zip ties. I then laid a third piece across the forward flat section, but it required a little bit of trimming. Aside from the little bit of trimming on the front one, these things lay perfectly across the flat sections of the Safety Devices rack. You don't get the clean look of having a deck run up the angled section like with other deck options, but I've always preferred to leave that area open as everything I store seems to be just a hair longer than the front flat section will allow before the angle.

I'm in Minneapolis and don't know if Mill's Fleet Farm is a midwestern store only, but I'm sure you could order up a few sheets if there isn't one in your area. And I could take pictures if anyone was interested, but for quickest response, you may want to email me directly as I don't check the board very often.

I know chicken coop flooring sounds funny as hell. But after having expanded steel (too heavy), then expanded aluminum (too weak)... I wanted something that would be strong as hell, wouldn't add extra weight to the highest part of my truck, and could come on and off very easily if needed (HD zip ties).

This stuff is killer. And everyone that sees it runs out and gets it. Look into it. Seriously.

hell that looks quite a bit better than the expanded metal refugee camp flooring.

Dang! That looks awesome. I know you said where you bought it, but is there a brand name for the product itself? There are several farm supply shops near where I live and I'm sure one of them could find some for me.

How is the noise w/ the flooring?
