Since then, they "told" me they replaced "Every" seal in the engine. Which I do not believe they did. However I do have the paperwork of what seals they did replace.
"Every" seal is such a broad statement. What seals does your paperwork indicates was changed. Since you have no evidence that "every" seal was replaced, you're pretty much stuck with fixing this on your own without any warranty coverage. It's your word against theirs that "every" seal was replaced. Have you spoken directly to your warranty company and explained the situation?
What exactly about the oil pan is the dealer saying is causing the problem, becasue they may be onto something. If every seal was replaced and
done correctly, it's possible you might have a metal porosity problem where oil is being soaked through the pan. I remember reading in one of my car magazine how the editor of the magazine had a oil leak problem he couldn't solve back when he was turning wrench for a living in a dealership. Just like you, he replaced "every" seal but it still leaked. He eventually changed the oil pan (I think it was a cast pan like yours) and that resolved the problem. Have I ever personally came across a metal porosity problem like this, no. It is possible, I guess so.
If this is the situation with your pan, why did it start to leak after switching to synthetic, I don't know. How many miles did you drive before you notice the oil leak after switching to synthetic? Have you switched back to dyno oil to see what happens?
